Rotary Kiln Tyres From China Migrate on the Shell and Nobody Notices Until They Don't

Cement and mineral processing operators source Chinese rotary kiln tyres and riding rings based on dimensional specification. Tyre migration — the axial movement that indicates improper fit — is a failure mode that develops slowly and is expensive when it arrives.


The rotary kiln at a lime production facility in Vietnam — a 3.8-meter diameter, 68-meter long kiln running at 1.2 RPM — had developed an observable tyre migration problem at the middle tyre station by the third year of operation. The tyre — sourced from a Tangshan manufacturer as a replacement for the original European tyre — was visibly walking axially along the shell, alternating direction with the kiln's thermal expansion cycles.

Tyre migration is a condition where the loose-mounted kiln tyre (the steel ring that transmits the kiln weight to the riding rollers) moves axially relative to the shell as the kiln rotates and thermally cycles. Some migration is normal — the loose fit is intentional, allowing relative movement to accommodate differential thermal expansion between the heavy tyre and the lighter shell. Excessive migration indicates that the tyre is not resting uniformly on the shell pads and may be rocking — a condition that accelerates shell wear, ovality, and eventually shell deformation.

The Tangshan tyre had been manufactured to the correct dimensional specification — inner bore diameter and width within 2mm of the original. The specific issue was in the running clearance between the tyre bore and the shell filler bars: the Tangshan tyre had been machined to the nominal bore dimension, while the worn shell filler bars — not replaced during the tyre change — were at the low end of their wear tolerance. The combined clearance was 18mm instead of the design clearance of 8 to 10mm. At 18mm, the tyre was rocking on the shell rather than riding smoothly.

Replacement Tyre Specification Requires the Current Shell Condition, Not the Drawing Dimension

A rotary kiln tyre replacement is not a dimensional-matching exercise against the drawing. It is a dimensional-matching exercise against the current shell condition — the actual measured inside diameter of the shell at the tyre station, the actual measured height of the filler bars, and the resulting achievable contact area between tyre bore and shell pad.

The correct sequence for kiln tyre procurement is: measure the shell at the tyre station under operating temperature conditions (kiln hot measurement, not cold shutdown measurement), measure the filler bar heights to determine whether they are at or near replacement threshold, calculate the required tyre bore dimension to achieve the design running clearance with the current shell, and specify the tyre bore to the calculated dimension rather than the drawing dimension.

This process requires the kiln owner's maintenance team to conduct the measurements and provide them to the tyre manufacturer before the procurement specification is finalized. The Vietnamese lime plant's maintenance team had not done this — they had ordered the Tangshan tyre to the drawing dimension. The filler bars had not been measured. The running clearance that resulted was determined by whatever the combination of drawing-spec tyre and worn-filler-bar shell happened to produce.

The Shell Ovality at Year Five Required an Eight-Week Shutdown

By year five, the excessive tyre migration had produced measurable shell ovality at the middle tyre station — the shell had deformed from circular to slightly elliptical as the rocking tyre loaded alternating quadrants of the shell asymmetrically. The ovality was 12mm on a 3.8-meter shell — a deformation that required a planned eight-week kiln shutdown for shell section replacement and full tyre station rebuild.

The shutdown cost — lost production, shell replacement, tyre station rebuild, kiln refractory repair — was $2.4 million. The tyre that triggered the sequence had cost $140,000. The shell measurement that would have revealed the clearance problem before the tyre was specified would have cost one day of a kiln engineer's time.

A kiln tyre replacement is a measurement exercise first. The purchase specification comes after the measurements.
